I had forgotten that I commented on this thread is that the definition of irony?

I just drove 1000 miles in 2 days with the car performing great except that the passenger started complaining of being cold!

Heater flap shaft has broken. Car is at 120k miles.

Good news is that it's the passenger side. I wont be doing this repair until the weather heats up but thanks again for the write up Jim C.

Hi Cisco,
My passenger side has just gone the same way so I'll be getting my cutter out again.
Providing I can fix my existing flap, I should have a spare (if you can just remind me where the 'safe place' is that I put it )

PPS: I'm also putting my car on the market (once I fix the heater)... 2008 Black C6 Lignage, 99400 miles with 4 spare alloy wheels (one in need of repair) and two winter tyres. MOTd to 15th August with new 'bits' just about everywhere except the radio display.

Now that you have some serious experience of this job it would be great if you could draw up a template for the best cutout size if you have the time.

Hi Cisco, Sorry for the delay in getting back to you ... I've been busy getting laid-off!
I did end up using my spare passenger side flap but can do a repair to the broken one I took out if you're wish to go that route. Alternatively, you could go to the same place I did (Pug 407) as that was a fairly painless exercise to get new flaps sent north north.
The passenger side looked like it was going to be a nightmare due to extra (cooling?) pipes running alongside the heater box. However on closer inspection it was easy to get to the part I needed (higher-up above the pipes) and the whole 'cut - replace old for new - glue back' job took about an hour in total!
Let me know if you need pictures & script from that exercise.
