I've completed the flap repair, not too difficult! I used a two part mix used for alloy wheel repair, to fix the cut out from the heater box, it was more viscous than normal apoxy and stayed in place!
My problem now is how do I LINE up the motor with the flap?
It seems to be about 90 degrees out!there is not enough movement when connected to get it into position into flap!

I had the same problem
ended up creating another groove inside the flap part with dremel tool
- on the "key" flat side. essentially make it "fit any way".

in my case when engine is off - servo rotate into position corresponding to the flap rotated max counter-clockwize.
